Answer:
Q. How much does it cost to make coins?

A. The cost of producing United Kingdom coins varies according to the specifications and denominations. It is not possible for the Royal Mint to reveal how much it costs to make any of the coins it produces as such information could be used to its competitors' advantage.

I know this relates only to coins but since the British or UK Govt. employs a private firm called De La Rue Currency to produce and print the banknotes for them, it would make it even harder for people to get the exact figures of production costs for banknotes.
Extra stars wooo... brown chocolate ones?

Depends on how good a copy you want...

you can do a whole sheet of A4 for about 5p with a good quality Laser copier, but I do not think that is what you are after.

The difficult part is getting hold of the appropriate currency paper.
as circulation of this is strictly restricted. But If you know the right people, and if you have the right equipment you could be printing your own money in no time :D
Bank of England notes are produced by Debden Security Printers, Loughton, Essex (owned by De La Rue) at the rate of 6 million notes per day. £5, £10 and £20 notes cost around 2p each to produce, while the £50 costs around 3p.
